Sustainability targets are showing up on material specs — but not every recycled grade thermoforms well or meets impact requirements after forming. This article separates marketing claims from validated recycled content thermoforming materials our team has run in production, and how to specify them without sacrificing performance.

Heavy gauge: rHDPE and rABS

Returnable dunnage, material handling trays, and equipment covers are ideal applications for high recycled-content HDPE and ABS. These parts prioritize impact and durability over cosmetics — minor color variation is acceptable. rHDPE at 50–100% PCR content is common in automotive logistics; rABS blends work for structural trays and housings where flame rating or stiffness requirements allow recycled feedstock.

  • rHDPE: excellent impact, good chemical resistance, ideal for dunnage and totes
  • rABS: stiffness and paintability for industrial housings and covers
  • Qualify each sheet lot — melt index and impact vary by PCR source

Thin gauge: rPETG and rPET packaging

Clear and semi-clear packaging can use rPETG and rPET sheet when seal strength, clarity, and regulatory status meet the end use. Food and medical applications require supplier documentation on feedstock and compliance. Color shifts and minor gels are more visible in thin gauge — aesthetic specs should allow realistic recycled-material appearance.

Qualification checklist for recycled sheet

Before approving a sustainable material for production

Run forming trials and mechanical checks — datasheets alone are not enough for recycled grades.

  • Forming trial on production or prototype tool
  • Impact and tensile test on formed parts (not just sheet COA)
  • Seal validation for packaging (peel strength, burst)
  • Thermal stability at forming temperature
  • Recycled-content certificate and traceability per lot
  • Customer approval on color and cosmetic standards

When virgin material still makes sense

Optically critical displays, tight-color-match consumer parts, and some medical device housings with strict biocompatibility documentation may still require virgin or controlled-blend resins. The sustainable choice in those cases may be returnable design, lighter gauge, or mono-material recyclability rather than maximum PCR content.

Does recycled plastic form the same as virgin sheet?

Often close, but not always. Recycled grades may need slightly different heat profiles or draw limits. Always run a forming trial — especially on deep draws and high-gloss surfaces.

What recycled content percentage is realistic for thermoforming?

Industrial rHDPE dunnage often runs 50–100% PCR. rABS and packaging grades commonly target 25–75% depending on aesthetics and mechanical specs. Customer and regulatory requirements set the floor.

Can recycled materials be used for FDA food packaging?

Yes, with appropriate supplier documentation and compliance with FDA guidance on recycled plastics in food contact. Not all PCR streams qualify — verify with your sheet supplier and regulatory team.
